I'll second Smoothwall. Been running it for I guess 2 years now. Can
be installed from bootable CD or if the old 166 doesn't support that you
can install via HTTP. All basic firewall functionality is there.
I have a Dlink and a Linksys handy and poking around both, there is
little to nothing that Smoothie can't do.
Since Richard Morrel left that team, things have improved greatly. That
said, due to Richard there was a fork called IPCop that I believe is
still active that might be another good option.
All in all, I am very happy with my Smoothie.

For those old machines, you can use Smoothwall 2.0 Linux and
have a
router/firewall solution almost instantly. If you want to make your own
solution, I'd recommend Slackware-Current or Mandrake 10 (but a very
scaled-down Mandrake 10). Linux From Scratch would also work, but it
would
be more time. In my opinion, Smoothwall is the best solution that
requires
very little work, and has excellent options and features.
Slackware-Current
would make the best do-it-yourself solution.
